Rockwell Automation announces ThingWorx IIoT platform helps boost machine utilization by more than 160% at Dubai-based CNC company

Operational insights help Falcon Group tap into newly found capacity rather than purchase additional CNC machines

ABU DHABI, UAE, Jan. 23, 2023 /PRNewswire/ — Rockwell Automation, Inc. (NYSE: ROK), the world’s largest company dedicated to industrial automation and digital transformation, today announced that it has helped Falcon Group to boost its machine utilization by 162.5% using the ThingWorx IIoT platform, part of the FactoryTalk® InnovationSuite, powered by PTC.

Operational insights helped Falcon Group tap into newly found capacity rather than purchase additional CNC machines.

Headquartered in Dubai, Falcon Group comprises five industrial operations. One of these is a specialist precision engineering and fabrication company that caters for the demanding needs of customers in the aerospace, automotive, marine, healthcare, defense, oil & gas, and steel industries. At the heart of its operations are 16 CNC machines, all of which are essential to the company’s machining capabilities.

Before support from Rockwell Automation, Falcon Group was considering purchasing additional CNC machinery to keep pace with customer demand and to support maintenance downtime for critical machines. When at peak capacity, to meet order dates, the company had subcontracted work to competitors. But before signing off on additional machinery, the company decided to assess its current asset utilization.

Prabhu Badrinathen, CEO at Falcon Group said: “We are always looking for ways to do things better and deliver even greater levels of service to our customers. We knew we had room to grow our machine utilization, but it was not until we got the real-time, machine-level insights from the ThingWorx platform that we realized where inefficiencies were and where the changes needed to be made.

“We have grown our utilization from 16% to 42% and have set an ambitious future target of 75% – a growth of more than 365%,” Badrinathen said. “ThingWorx has this incredible capability to bring operational data together in such a way that it offers immediate value in the form of actionable intelligence.”

According to Mohamed Elnakib, head of information solutions sales, Middle East, Turkey and Africa for Rockwell Automation: “Falcon Group’s CEO is very digital savvy and understood that digital transformation could deliver huge benefits to his people, his assets, and his processes. Using ThingWorx, part of FactoryTalk® InnovationSuite, connected to PLCs and sensors throughout the plant, we were able to ascertain that machine utilization was sitting at only 16%.”

Rejin Jose Kurian, managing director at Falcon Group, said the increase in machine utilization – and the new business opportunities created – demonstrates the company’s commitment to continuous improvement and innovation.

“We were always a very successful company, but we also knew we could do more,” Kurian said. “We challenged the team to think about what was possible and how we can grow the business.”

Sebastien Grau, regional vice president, Middle East, Turkey, Africa, Rockwell Automation, said: “Falcon management perfectly embraces the potential of industrial software and the benefits they have seen are a great example of a successful digital transformation.

“With a pragmatic step-by-step approach, Falcon delivers tremendous process and cost improvements but even more, Falcon is opening new doors for additional business by becoming a Rockwell Automation software system integrator and sharing their expertise and knowledge.”

Discover how digital transformation brings greater innovation and productivity and can address any business need when data is managed well. As part of your digital evolution, ThingWorx could revolutionize your operations too.

Emirates completes engine ground testing with 100% Sustainable Aviation Fuel

DUBAI, UAE, Emirates has successfully completed the ground engine testing for one of its GE90 engines on a Boeing 777-300ER using 100% Sustainable Aviation Fuel (SAF). The objective of the ground testing and analysis is to demonstrate the capability of the GE90 engine to run on the specially blended 100% SAF without affecting its performance, requiring no modifications to the aircraft systems, or special maintenance procedures on the Boeing 777-300ER or GE90 engine to operate. SAF reduces carbon emissions over the fuel’s life cycle by up to 80%.

The ground test results will now pave the way for the airline’s first experimental test flight using 100% SAF in one engine, which is due for take-off this week. The testing activities involved running one engine on 100% SAF and the other on conventional jet fuel to better analyse the fuel system´s behaviour and performance under each fuel type, compare specific outputs of each engine, and ensure seamless operation of the aircraft’s engine and airframe fuel systems during the planned test flight.

During the ground testing at the state-of-the-art Emirates Engineering Centre in Dubai, the aircraft first went through its standard pre-inspection activities. After that, the stationary operating testing began by first running the Honeywell 331-500 auxiliary power unit (APU) on 100% SAF. The APU was then put under full load with SAF to start the engines. The left engine was exercised through its full power range, utilising the same settings that will be used for the experimental flight. This included idle, ‘take-off’ and ‘climb settings’ at full flight profile durations, running at maximum speed and intensity. Engines were then run at ‘cruise’ settings for 15 minutes. After the simulation ended, the engines were cooled down. Fuels were isolated in separate fuel tanks to maintain segregation of test fuels. Upon completion of the ground test, engine data was downloaded for review, comparison, and analysis.

At the Dubai Airshow 2021, Emirates, GE Aerospace and Boeing signed a Memorandum of Understanding (MoU) to develop a programme for conducting a test flight using 100% SAF on an Emirates 777-300ER powered by GE90 engines.

Emirates has been working with its partners GE Aerospace, Boeing, Honeywell, Neste and Virent Inc., a subsidiary of Marathon Petroleum Corp throughout 2022 on SAF fuel blend testing. The partners have developed a blend with the same qualities and performance characteristics of conventional jet fuel and have collaborated on the technical analysis and operational requirements surrounding ground testing and experimental flight activities. The results of this initiative will provide additional data and research around synthetic fuel blend components and biofuels, supporting standardization and future approval of 100% drop-in SAF. Following the successful trial on one engine, Emirates will then continue to develop these initiatives with the engine airframe manufacturers as well as SAF providers with the goal of certifying these blends for commercial use. Currently, SAF is approved for use in blends of up to 50% with conventional jet fuel.

Emirates has long been a supporter of industry and government efforts to encourage the development of the SAF industry, and regularly participates in initiatives to contribute to SAF deployment. Its first flight powered by SAF blended with jet fuel was in 2017, operating from Chicago O’Hare airport on a Boeing 777. Emirates received its first A380 powered by SAF in December 2020, and uplifted 32 tonnes of SAF for its flights from Stockholm earlier that year, with the support of Swedavia’s Biofuel Incentive Programme. Flights from Oslo have also begun operating on SAF.

Emirates is on the Steering Committee of the World Economic Forum’s (WEF) Clean Skies for Tomorrow initiative, which seeks to promote SAF deployment worldwide. The airline has also contributed to the UAE government’s work on a SAF roadmap and the WEF-supported Power-to-Liquids Roadmap for the UAE.

Emirates adds two more Australia services as demand soars

DUBAI, UAE, Emirates has taken yet another significant step in the resumption of its Australia capacity by increasing its service to two major cities – Sydney and Melbourne. The airline will also restart services to Christchurch, New Zealand via Sydney, offering a new path for Australians across the trans-Tasman route.

From 26 March, Melbourne will increase from two to three daily services between Emirates’ Dubai hub via Singapore, with a third direct service to also begin to Sydney from 1 May. The service increase follows the airline’s recent announcement around double daily flights to Brisbane, starting from 1 June. The huge boost comes amidst another busy period for air travel and as the airline continues to reaffirm its ongoing commitment to growing its services to and from Australia. The two services will operate on a three-class Boeing-777 300ER offering passengers Economy, Business and First Class seats.

By mid-year, Emirates will be operating 63 weekly services to Australia with the capacity to transport more than 55,000 passengers per week to and from its major cities. Melbourne and Sydney will be restored to flying at pre-pandemic levels, a significant milestone in the airline’s reinstatement of Australia services. The uplift in capacity supports the revival of tourism by providing travellers with even more access to and from Australia, as well as bolstering trade and business opportunities with the large 22-tonne freight capacity offered by the Boeing 777-300ER.

The newly restored third Dubai-Melbourne service means Emirates is providing a new connectivity option between Singapore and Melbourne to serve strong demand between both cities, as well as offering customers its signature, differentiated product and service experience. The Christchurch service via Sydney, beginning 26 March, will offer the only opportunity for passengers between the two cities to fly on an A380, Emirates’ flagship aircraft.

Adnan Kazim, Chief Commercial Officer Emirates Airline, said: “Adding a third daily service to Sydney and Melbourne will offer over 500,000 additional seats to and from Australia in a year. To have the two cities operating back at pre-pandemic frequencies is a phenomenal milestone in our restoration of Australia capacity and testament to our longstanding commitment to flying down under.

“For over 25 years we have provided services for Australia since our first flight to Melbourne in 1996. During this time, we have proudly transported over 40 million passengers and continued flying to Australia during the pandemic. We continue to record significant demand for our services, so we’re dedicated to offering Australians and travellers more options to travel, including the likes of our new Premium Economy cabin with Australia being one of the first markets to be offered this class.”

Melbourne Airport CEO, Lorie Argus, says “We’re thrilled that Emirates is enhancing its commitment to Melbourne. The resumption of the Melbourne to Singapore route means Emirates will operate three daily flights from Melbourne, returning to pre-Covid levels of capacity.

“It’s great news for customers as it provides extra capacity for the strong demand we’re seeing for travel from Melbourne to Europe and Asia. It’s also great news for Victorian exporters, with the Boeing 777-300 aircraft providing additional freight opportunities into Asia and the Middle East.”

Sydney Airport CEO, Geoff Culbert, says “We welcome this additional capacity on the Sydney to Dubai route, which will also give passengers access to Emirates’ extensive global network.

“These extra flights are another important step towards Australia’s international aviation recovery, providing much needed additional capacity to meet the high demand for travel. It is great to see that both visitors and Australians will have more choice available in time for the start of the European summer and the NSW winter school holidays.

“We are also pleased to see the A380 return on the trans-Tasman after a three-year hiatus, adding extra seats to meet the strong appetite for travel between Sydney and New Zealand.”

Emirates’ reinstated services
